Westerosi Landmarks Come to Life in This Themed Pop-Up Bar

We started with large sheets of 1lb density EPS foam from a local distributor. They were able to custom cut them to match the height of our walls and at the thicknesses we needed. We used the Hot Wire Foam Factory Industrial Hot Knife and Sled to cut channels in some pieces to fit around existing woodwork and the unique features of our space.

Also the transition from wall to ceiling in some portions of the building were curved, so we used the 4 -Foot Compound Bow Cutter to cut the curves in the foam.

We cut the initial shape with the industrial Hot Knife and made small adjustments using an insulation knife.

Using the Industrial Hot Knife and Freehand Router, we started cutting detail into The Wall. Some cuttings from other panels were adhered to the wall with StyroGoo glue to add additional dimension and then shaped using the Freehand Router.

Using the Industrial Hot Knife and Sled, we were able to recreate the gate in the wall with ease.

For the base of our Weirwood Tree, we cut a trunk shape into large foam blocks using the 4-Foot Compound Bow Cutter.  Worked like a charm!

To craft the Weirwood branches, we started with 2’x2’x4′ blocks that were cut at angles to begin making the shape of the branch. These were aligned using 3/4″ dowels and then glued with Hot Wire Foam Factory’s StyroGoo glue. We began rounding the branches by using the 4-Foot Compound Bow Cutter, then further smoothed the edges with rasps, files, and heavy grit sandpaper. We removed almost a dozen contractor bags of mostly EPS shavings.

The tree consisted of about two dozen of the 2’x’2’x4′ blocks shaped into branches. Some pieces were cut to fit around lighting conduits and pipes. The 4-Foot Bow Cutter was perfect for this.

Unfortunately, I don’t have progress photos of cutting the detail stonework for the Hall of Faces. We used the Precision Engraver to detail these pieces. It was almost 2 weeks of work to make all of these pieces.

Here we are beginning the Foam Coating process. We used a charcoal concrete dye to get the desired color. We made sure to use the same recipe for all batches of Exterior Foam Coat to ensure we had the same color and consistency across the room. The darker sections in the photo are still wet while the lighter sections have dried.

Using the 6-Inch Industrial Hot Knife, we cut this additional feature to make for a fun photo-op.
